Flat cut vs. fabricated: a cost and scale decision
Flat cut letters are milled from solid plate. They are effectively permanent, look best up to around 24 inches, and get heavy and expensive beyond that. Fabricated letters are formed from sheet with a face and returns, so they stay light at large scale and can be illuminated later. The crossover point is usually letter height: below two feet, flat cut is simpler and better; above it, fabricated almost always wins on cost and weight.
Material lifespan in the New Jersey climate
Freeze-thaw cycling and road salt are what actually kill exterior signage here. Aluminum is the workhorse - it will not rust and takes a durable finish. Stainless reads premium but shows water spotting near roads that get salted heavily. Brass and bronze develop a patina, which is either the point or a problem depending on your brand. Painted PVC and foam should stay indoors: they will survive a season outside and then start to tell on you.
Mounting method drives the finished look
Flush mount sits letters tight to the wall for a solid, grounded appearance. Stud mount with spacers floats them off the surface so they cast a shadow line, which is what makes a letter set read as considered rather than stuck on. Rosette or projected mounting pushes them further out again for maximum depth. On a textured or uneven facade, spacers are not a style choice - they are the only way to get a straight, even letter line.
Finish options and what they cost you later
Painted finishes give you any colour but will need refreshing eventually on a sun-exposed elevation. Anodised and mill finishes on aluminum last far longer with no maintenance but limit the palette. Brushed and polished metal finishes hold up well and read premium, though polished shows fingerprints at hand height - which matters more in a lobby than on a facade.
